Andy Kaufman had a lot of kayfabe like stuff with Tony Clifton probably being the best example. Andy Kaufman's career WAS one big kayfabe. All the Star Wars projects that describe "and R2-D2 as himself" "Thing as ITSELF..." There was a documentary that came out during the prequal days called "R2-D2 Under the dome" which was about the R2-D2 actor (not Kenny Baker, the actual robot). It was hilarious.

Along those lines Nickelodeon used to have an Entertainment Tonight type of show. They did an episode on Willow where they had the brownies on as "themselves".

For a long time Pee-Wee Herman would count for this. He was always in character and in costume in public appearances. He would even be credited "Pee-Wee Herman as Himself". Even his star on the Hollywood Walk of Fame has "Pee-Wee Herman" on it.
His few roles as plain old Paul Reubens would be for cartoons or Disney rides up to the theater incident.

Even on stage, if you’re up with him on his side, he’s constantly stage whispering to you. Guys like Criss Angel and David Blaine insist they’re actually magic and refuse to acknowledge they do tricks or use camera editing to create their magic.

Andrew Garfield having to swear up and down he wasn’t in Spider-Man: No Way Home on every press junket and interview that he did for a year despite being confronted with leaked pics and videos from the set.
Meanwhile Tobey Maguire was chilling and walking about with the No Way Home poster in public without a care in the world while poor Andrew has to carry the burden (Tom Holland as well but he didn’t have to hide that he was in the movie).

Horror mockumentaries like Cannibal Holocaust and Blair Witch kept up kayfabe in terms of the marketing, with the former being so successful that the actors were eventually brought into court to prove that the director hadn't actually killed anyone (though sadly the same couldn't be said about the poor animals in the film).

Trailer Park Boys very rarely did interviews out of character.
The guys that play Ricky, Julian, and Bubbles were even at a convention in Vancouver this past weekend in costume, and the signs hanging over their booth had both their real names and character names on them.

Could you include method acting in this? If so, Daniel Day-Lewis has many examples, probably most famously refusing a coat as it wouldn’t be available in the period the film was set in, resulting in him getting pneumonia.
